Beer Cave Evaporator Frozen Solid in Waco TX — Defrost Was Not the Culprit

Ice looks like proof that a cooler is doing its job. It almost never is. When a beer cave at a Waco convenience store started running warm, the evaporator inside was frozen into a solid block — and the defrost timer that usually takes the blame was working exactly as designed.

Ice on the Coil Means the Box Is Losing

A walk-in cooler moves heat out of the box by pulling air across a cold evaporator coil. Frost on that coil is normal in small amounts. A coil buried in ice is not — it is an insulator sitting directly on the one surface that needs to exchange heat.

Once the coil ices over, the sequence is predictable:

  • Airflow across the fins collapses, so the box stops cooling even though the system is running.
  • The compressor runs longer and longer chasing a setpoint it can no longer reach.
  • Product temperature climbs while the equipment looks and sounds like it is working.

For a store, this is the worst kind of failure: nothing is obviously broken, and the cooler is still humming. The only symptom the operator sees is warm product.

Rule Out Defrost First — Then Believe the Answer

The reflex diagnosis for a frozen coil is a failed defrost cycle, and often that reflex is right. Our lead technician Clay started there: he shut down the condenser and watched the defrost timer to confirm it was actually rotating.

It was. The defrost clock was advancing normally through its cycle.

That single check changed the entire call. A working defrost circuit on a coil that froze anyway means the coil is icing faster than defrost can clear it — and that points away from the controls and straight at airflow. Clay left the box to thaw and returned a few hours later to start the unit and watch it run.

What Was Actually Choking the Coil

With the ice gone and the system running, the real faults showed up:

  • Evaporator fans turning at low speed. The fans were wired for a reduced speed rather than the airflow the coil was designed around. Less air across the fins means the coil surface runs colder than it should, and moisture freezes onto it faster than a normal defrost cycle can melt it off.
  • The wrong low pressure control on the system. A low pressure control that does not match the application lets the suction side drop further than the design intends — another push toward a coil that runs too cold and frosts continuously.

Neither of those is a part that wore out. Both are setup problems — the kind that get inherited from a previous repair and then quietly starve a box of airflow for months until someone notices the beer is warm.

Why Fan Speed Is Not a Detail

Evaporator fan speed is not a comfort setting. It is part of the design math of the box. The coil, the fan, and the refrigerant charge are matched so the coil surface stays above the point where it frosts uncontrollably. Drop the airflow and the balance breaks — the coil overshoots cold, ice accumulates between defrost cycles, and the defrost cycle that was sized for normal frost cannot keep up.

That is why the fix here is new motors at the correct speed rather than a rewire. Getting the airflow back to spec is what stops the freeze-up from returning next month. It is the same principle behind every walk-in freezer that ices over on a working defrost clock.

What Comes Next on This Box

The beer cave is thawed and cooling again, which buys the store its inventory back. The permanent repair is scheduled: correct-speed evaporator fan motors and the proper low pressure control for the system. Until those are in, the box is running on a temporary balance rather than a fixed one, and we told the operator exactly that.

Operators who want an early warning on this pattern — a box drifting warm while the equipment still runs — are good candidates for Swift Sensors temperature monitoring, which flags the drift long before a customer does.
